Do you find that it happens particularly after you've left your car outside overnight? Is it happen after a damp night? What I'm thinking is that the rotors have built up some oxidation overnight. When you go to apply your brakes to shift from P to D, the oxidation causes your pads to momentarily stick to your rotors. They'll eventually pop back into place, making that cracking noise. My theory of why your shop can't figure out what's wrong is because by the time you take your car in to the shop, your brake pads will have cleaned off all the oxidation on your rotors, so they never experience the problem.

You can mention this as a theory to your shop and see what they think. If they say you're crazy, at least it might lead them to other theories of what it could be. If all else fails, you can write to Tom and Ray Magliozzi (the Click and Clack guys) at cartalk.com.

The problem I have with my auto EX sedan is that when I shift from P to R, if I'm not depressing the brake with enough pressure, I'll get a loud cracking sound. Basically, if I'm not depressing the brake enough, the car is moving just ever so slightly, and when I shift from P to R, I'm not giving a chance for the tranny to properly sync up. You may have the same problem when you shift from R to N to D. You can try stepping on your brake a bit harder when you shift between P and D.
